Outdoor infrared heaters have a rough life. They spend their days fighting a constant battle between blistering heat and freezing rain. If you’ve ever had a unit just… stop working, the culprit is usually the same: the spot where the lead wire meets the heating element. It’s a tiny area, but it’s where everything goes wrong. If that seal isn’t perfect, moisture sneaks in. Once water hits that high-voltage current, it’s game over. The unit burns out, and you’re left in the cold. The problem with “standard” builds Most generic heaters rely on cheap glue or low-grade silicone. Here’s the thing: those materials can’t handle the constant expanding and shrinking that happens every time you flip the switch. They crack. They shrink. Once a tiny gap opens up, oxidation takes over. The wire insulation gets brittle, starts cracking, and—boom—you’ve got a short circuit. It’s a predictable failure, but it happens all the time because manufacturers try to save a few cents on the assembly. How we do it differently We don’t just “glue” the wire and hope for the best. We use a multi-stage process with high-temp potting compounds and reinforced sleeves. The secret is making sure the seal expands and contracts at the same rate as the quartz or ceramic tube. That way, even when the heater is running at full blast, the seal stays tight. No gaps. No leaks. And we don’t stop at the seal. Cheap wires just can’t take the beating they get from UV rays and rain. We spec out wires with fluoropolymer or silicone-glass braiding. They don’t melt. They don’t degrade. They just work. One quick word of advice on installation There is a trade-off here. Because our sealing is so much tougher, the wire assembly is a bit stiffer. If you try to bend these wires at a sharp angle to force them into a tight spot, you might actually cause a stress fracture in the seal. You’ve gotta give the wire some room to breathe. Make sure your mounting bracket allows for a natural curve. If you kink the wire just to save an inch of space, you’re basically throwing away all the benefits of the high-grade sealing. Give it some space, and it’ll last for years.
